I have seen this a number of times. It comes from running over a rocks or curb.
First check and see if they continued to run it without oil and destroyed the gears. If the gears are worn, junk it. Find another one.
If not, I have taken ours to a welding shop that can make up an aluminum patch and weld it in place. It will cost a few bucks but it will maintain structural integrity.

Thanks for your reply. I figured someone had seen this before. It's such a low hanging diff housing, just asking for damage

That looks pretty blasted but doesn’t appear to be in a structural area

Does it roll freely? Or does it bind at all?

As long as the internals are good then might be worth as just a test (because it’s easy to work with) use a piece of ABS plastic, heat it up a bit to contour a little to match. Clean the case really well with brake cleaner and use a healthy shot of Permatex to glue it. Maybe use some duct tape or something to hold it while the per matrix dries.

If it works then great, you should be able to make a more permanent patch with metal, or remove the rear diff and weld a patch into place.

If it doesn’t work, you won’t be out much time or money for your plastic repair test

Yeah it rolls nice, no funny noises, really smooth and quiet. That's what brought me to trying to save it. I guess if it doesn't work out, I could try and find another transaxle. At this point this cart owes me nothing, so might as well try it.

I never thought of JB Weld, good suggestion. I have used different JB Weld products on different materials, just never with cast aluminum.

Also, if I do decide to have this welded up, how is cast aluminum welded? Tig? I have seen those "Alumalloy" typs products, basically aluminum brazing rod. I would have to make an aluminum patch to fit into the hole, so probably do some grinding and cutting, then fit the patch fairly tight. It would be tricky since the hole has a bit of a contour.
